Thirty-six gear units inside a 42-mile conveyor

SEW-EURODRIVE, the drive-technology group headquartered in Bruchsal, Germany, disclosed on 9 July 2026 the scope of the 36 custom X.e Series helical-bevel gear units it supplied for the Dune Express, Atlas Energy Solutions' 42-mile conveyor system carrying frac sand from Kermit, Texas, to a loadout just across the New Mexico state line. The system has been in commercial service since its first delivery on 12 January 2025, and the release completes the public picture of a drive package whose integrator scope Voith Turbo had already published in August 2023. The verified numbers cluster tightly. Four conveyors total 42 miles; the last of them, CV-004, runs 16.3 miles in a single flight, which Voith identifies as the world record for a conveyor without a mid-belt drive, and the system is rated to move up to 13 million tons of sand a year into more than 75,000 tons of end-of-line storage. Voith's package holds 21 TurboBelt 800 TPXL coupling drives and 21 customised ELIN motors, spares included in both counts, arranged as seven different drive package designs of up to 900 horsepower. SEW-EURODRIVE's 36 gear units reach the same 900-horsepower ceiling, with nominal output torque above 1.46 million pound-inches.

Start-up time and heat, not nameplate power, set the drive specification

Our read: the specification lesson of the Dune Express is that at this flight length the drive package is bought on starting behaviour and thermal behaviour, not on installed power. Voith's release states the design requirement plainly: the drives had to deliver a specified acceleration time of 10 minutes, against the 60 to 120 seconds typical of large conveyors, because belt tensions along the lengthy horizontal curves of two of the four belts had to stay inside limits during every start. Heat is the second constraint. SEW-EURODRIVE says each gear unit was engineered for the desert duty with thermal performance modelling and bearing-life analysis behind the selection, and the trade feature on the system adds that lubrication splits by duty position: synthetic gear oil throughout, with splash lubrication and shaft fans on some units and pressure lubrication with oil-to-air cooling on others. A buyer comparing drive packages for a long flight should therefore ask for the thermal rating evidence, not just the torque table.

The gear-unit scope: sizing, interfaces and condition monitoring

SEW-EURODRIVE describes its engineering scope as gearbox sizing matched to application dynamics, mechanical interface verification and fabrication support alongside Voith, integrated condition-monitoring and safety specifications, and on-site commissioning and logistics support. The collaboration matters because the gear units sit inside Voith-coordinated drive packages: Voith's own scope list for the project runs from the main electric motors and TurboBelt couplings to the gear reducers, base frames, high- and low-speed connection couplings, air-to-oil coolers and the coupling control system. “Engineering for a 42-mile conveyor takes more than horsepower. It takes understanding application dynamics, thermal performance, and logistics at scale,” said Austin Burdette, heavy industrial gearing product manager at SEW-EURODRIVE USA. “Our X.e gear units and engineering teams delivered the reliability and performance required for a project of this magnitude.” Evaluation language of that kind belongs inside quotation marks; the checkable part of the claim is the scope list above it, and buyers should price the package against that list.

The coupling layer: fill control holds the 10-minute start

The component that makes a 10-minute start repeatable is the fill-control fluid coupling. Voith's TurboBelt 800 TPXL provides continuous fill-level control through a forward and reverse flow pump, replacing the on/off solenoid fill and drain valves of the previous TPKL generation; the 21 TPXL drives, spares included, power three of the system's four conveyors, with the ELIN motors customised for low noise. Three years of Voith engineering work preceded the August 2023 announcement. “The Atlas project is the largest Voith order in North America for complete drive packages,” said Roland Hoet, vice president of sales, HDC, at Voith Turbo Americas, in a release whose scope list runs from the main motors to the control system for the couplings. The same release set commissioning for the fourth quarter of 2024, a plan the January 2025 first delivery broadly met.

An operating record since January 2025, with the gaps named

The system is not a rendering. Atlas announced the first commercial delivery off the Dune Express on 13 January 2025, a day after sand produced at Kermit had travelled the full 42 miles to the New Mexico loadout, and by its spring 2025 investor update the company was reporting shipments running at about a 6 million ton annual rate and an estimated 1.8 million truck miles already removed from public roads. Design capacity remains 13 million tons a year, so the published ramp sits at roughly half of nameplate - normal for a first-year logistics asset, and the honest baseline against which supplier claims should be read. What the public record still does not contain is equally specific: no per-flight belt widths or speeds, no split of the 36 gear units across the four conveyors, and no availability or gear-unit failure data from the first operating year. SEW-EURODRIVE's July 2026 release is a supplier's account of its own scope, published some eighteen months after start-up; it confirms what was supplied, not how the fleet has performed. Buyers shortlisting drive packages for long flights should ask bidders for reference-plant operating data of exactly that kind.

Before signing a long-flight drive package: four checks

First, write the start-up time, and the belt-tension limits it protects, into the contract as testable parameters, as the Dune Express specification did, rather than accepting a standard ramp. Second, require the thermal evidence - modelling assumptions, the bearing-life calculation and the lubrication configuration for each drive position - as deliverables of the package, not as brochure claims. Third, fix the integrator boundary in writing: on this project the integrator's published scope and the gear-unit maker's published scope overlap at the gear reducers, and only the project documents, not the press releases, say who warrants what. Finally, count the spares in the open: both of Voith's headline counts here include spares, and a like-for-like price comparison is impossible until every bidder states the same convention. This article covers the drive layer of one operating record system; integrated drive packages as a general specification were covered in our BMG drive-package article, and owner-side procurement ahead of a final investment decision in our Elang article.
